Flash and Hipot Testing Technology for Reliable Insulation Quality

Rotte’s flash and hipot test systems cover the entire process, from test specimen feeding and automated contacting to the evaluation and documentation of measurement results. Depending on the product and standard, tests can be combined using AC or DC high voltage, insulation resistance measurements, leakage current tests, and optional grounding or protective conductor tests.

Test specimens are positioned precisely, contacted, and subjected to test conditions according to a specified test program. Time curves, voltages, currents, and limit violations are recorded and evaluated. Contact concepts precisely tailored to the specific application—ranging from needle arrays and test sockets to quick-change adapters and robot-assisted contacting—ensure that every assembly is connected in a reproducible and electrically safe manner. This results in a tested, documented insulation status that forms the basis for safe field applications.

In photovoltaic module production lines, the system also handles the entire handling process for power and high-voltage testing: The module is automatically conveyed, positioned correctly, and connected to the integrated flasher and Hipot system—either semi-automatically or fully automatically, depending on requirements.

For solar module production, tunnel or tower solutions can also be implemented: In tunnel designs, the module is aligned for testing, secured, and swiveled vertically upward in front of the flasher tunnel. In tower concepts, the module—which is geometrically inaccessible beneath the vertical tower—is automatically positioned beneath the test tower and connected there using suitable adapters. This allows for a wide variety of line layouts and space constraints to be accommodated without sacrificing end-to-end automation.

Reliable Mechanics and Protection Concepts for High-Voltage Operation

High-voltage testing requires the utmost care with regard to safety and operator protection. Rotte systems are therefore designed with a clearly structured safety concept. This typically includes enclosed test chambers, interlocked doors, safety light curtains, or protective covers with interlocks that reliably prevent access during the test process. The test chamber is not released until the high-voltage condition has been safely de-energized.

The mechanical components—frames, guides, contact mechanisms, and module handling systems—are designed to withstand the specific demands of continuous operation. At the same time, the system remains easy to maintain: easily accessible components, defined maintenance points, and well-thought-out service solutions simplify maintenance work and reduce downtime. Upon request, areas that come into contact with the product can be designed so that they can be used without any problems even in demanding environments (e.g., dust, oil mist, or increased cleanliness requirements).

Automated feeding, inspection, and handling of good and defective parts

A modern system for flash and hipot testing does more than just apply voltage. Upon request, Rotte integrates feeding, handling, and sorting equipment to create a seamless testing process—from loading to sorted unloading.

Typical features include, for example:

  • Automatic feeding via conveyor belts, workpiece carrier systems, or robotic cells
  • Location and identification checks (e.g., via barcode, DataMatrix, or RFID) prior to testing
  • Fully automated test sequences with multiple high-voltage steps and additional measurements
  • Sorting of good and defective parts, labeling, or transfer to subsequent stations
  • Buffer sections and bypass solutions to ensure line availability

In PV module production lines, the module is automatically conveyed and positioned; in tunnel solutions, it is swiveled upward into a vertical testing position in front of the flasher tunnel and then returned to the production line. Beneath a vertical tower, the module is automatically aligned and connected without requiring manual intervention by an operator. This enables a continuous, highly automated handling and testing sequence—tailored to the flasher and hipot manufacturer of your choice.

Intelligent Control, Analysis, and Traceability

Rotte’s flash and hipot test systems are operated using high-performance control and visualization technology. All relevant test parameters—voltage waveforms, test times, measured values, limit violations, and error codes—are recorded and stored in a structured format. Through an intuitive user interface, users can select test programs, adjust parameters, monitor trends, and perform diagnostics.

The automatic processing of test results is an integral part of the concept: Measurement data is evaluated, classified, and transferred to the system control. In solar module production, for example, the performance class can be automatically determined and transmitted to the sorter control system—either as a visual signal or digitally via an interface. This ensures that downstream sorting and stacking systems always know how to handle the module and which product class it belongs to.

Through optional integration with higher-level MES, ERP, or quality management systems, test results can be linked to serial numbers, lots, and order data. This ensures complete traceability, which supports both internal quality requirements and external documentation obligations.
